I just had a thought.  Article cache size.  Mine is set quite large and 
has been for years.  As stated in another posts, the prefs are in ~/.pan2 
so carry over automatically from one install to another so I've not 
changed mine in quite some time now.  Downloading "hefty" rar files which 
might have large article size might clobber a small(ish) article cache, 
especially if it needs to join many articles to make up the file.

My article cache size is 200MB and it's never been a problem for 
downloading binaries.

Most of the time I just type .nzb into the search box then download just 
those nzb's I want to my server /stuff/news/nzb and Sabnzbd magically 
finds them and downloads the relevant files leaving my PC do the stuff I 
want instead of doing the downloading/assembling.  One day I'll work out 
why it doesn't automatically pick up par2 files when it fails :-(
