We tried a few and ended up with Acc Silicones SE3000 due to ease of
potting, price and good enough conductivity. Here's a picture of a board
where the silicone has been pried off by hand:

https://flic.kr/p/RwE7ka

If I can get the current work in progress board drawn in time, I could
do a test with SOT23 package, too.

In the test we actually had the TSSOP8 on top of a pertinax vero board
with 0.100" holes and no copper to make its life even worse than in real
world with copper GND planes and stuff.

Depends. If (as in much of my stuff) just a few magic parts deliver a big competitive advantage, a reel or two is an excellent investment.

We just bought 11,000 PNPs, enough for 1100 boxes. That will give me a
few years to find another way to make this circuit.

Re-designs triggered by component obsolescence are part of the revenue
stream for circuit design engineers. As long as it was not the caused by
them or at least it's been a few decades.

I enjoy discrete design. I can hack a breadboard myself in an
afternoon, or get a board in a week. And an iteration doesn't cost
megabucks.

The thing that I'm designing could maybe be done in an IC, but nobody
does. Well, I think ADI does but it's not public.

600mW dissipation, or 600mW signal output in class C? At what
temperature?

Not that I'm, like, cynical about semiconductor companies and data sheet
numbers...

Nah, it's just the normal thing...the macimum lead temperature is 125 degrees. (kelvin)

The Onsemi 50A02MH is an SC70/SOT323 that is rated for 600 milliwatts
dissipation. I'm a little skeptical.

IR started the trend to high power ratings with (often without)
footnotes about insane lab cooling techniques, like immersion in
boiling fluids.

No, they just state 25C. How you get there is "just engineering".

The On part specifies "on a ceramic substrate" so they probably
epoxied it to a block of cold BeO. I don't usually do that; I
generally use PC boards.

IR did specify some parts in boiling freon or something. That's how
you can get the legs of a TO220 to stand 100 amps.
